I wish I could help with some suggestions to help you but if you ever tear it down again and want to drive 4 hours north to North Bay then I can give you a hand ;D Wow.. that's a very long drive to get to Gord's to have your engine bored. And here I was feeling put out that I had to drive to the other side of the GTA. ;) Thank you for your advice.. if I get into a fix with this beast again perhaps I'll take you up on the offer. I'd enjoy taking a trip out of the city. ^_^

I've finished rebuilding my engine again. I performed a leak down test and it passed that with no serious leaking. It leaked about 4-5% at 100PSI, which from what I've read online, is average. It should be less leaky once the engine is warmed up too. The new piston certainly looks like a tighter fit to me.
The new ring compression sleeve that came with the piston & rings made it much easier to get the piston inserted. I hope the big bore kit comes with that for everyone, it's some super fine kit. ^_^

yeah it was a long drive but saves him shipping it back to me and all that headache..was a nice trip for the wife and kids too..just wish i would have had a better sleep the night before..man I was tired on the way home lol..

I spent Canada Day working on my bike. Installed the engine, ran it for a while to warm it up.. it worked fine and the compression test was pretty good. I had to use the kick start for the first test as the battery was too low to crank the engine.
So I stopped, charged the battery and then turned the carb while running the engine to warm it up for another compression test: 60PSI. AUGH!
I took it for a short ride and, based on how it's performing, I believe the head gasket has blown again.
So that it. I'm done. :(
Just have to determine if I want to return it to stock, part it out, try and sell the whole thing or scrap it.
I've been looking online at stock engines for sale, but they all appear to be in the USA. Hrm...

man that sucks..I don't know what could be your problem..other than if you're still using the canadiantire torque wrench..they have a tendancy to be not calibrated..I borrowed my friend's dad's tq wrench that has to be calibrated for his airplane shop..the head gasket in mine is good..other than that I don't see why you are having such problems..the gasket shouldn't blow if it's all tq'ed properly and the mating surfaces are good..
what about looking into the gy6 swap? the wiring will be a pain but at least you'll have some power to run the city..and you won't have to worry about internal engine work..let us know what you end up doing man..

also your compression tester..is that the one from Ctire? it doesn't thread into the hole..are you just holding it there? cus I get 60 psi also by just holding it at the hole..put your thumb on the hole..if it blows your thumb off then your compression is fine..
how does it perform to make you think the head gasket is gone?

Im decking my cylinder head and bottom case after my headgasket failure, I suggest you do the same. Its like $90 and will save you oodles of time if you have to rebuild again. Order one of the thicker headgaskets and forgetabboutit
